Selecting between duplex and super duplex stainless steel is one of the most common material engineering decisions in offshore oil and gas, chemical processing, and marine applications. Both families offer excellent corrosion resistance and high strength compared to standard austenitic grades, but the performance gap and cost difference between them can significantly impact project economics and long-term reliability.

Fundamental Differences

Microstructure

Both duplex and super duplex stainless steels have a mixed austenite-ferrite microstructure (typically 40-60% of each phase). This dual structure provides the combination of high strength (from ferrite) and good toughness and corrosion resistance (from austenite).

Key Compositional Differences

  • Duplex 2205: 22% Cr, 5% Ni, 3% Mo, 0.15% N. PREN 34-38
  • Super Duplex 2507: 25% Cr, 7% Ni, 4% Mo, 0.3% N, plus Cu and W in some variants. PREN 40-48

The PREN (Pitting Resistance Equivalent Number) = %Cr + 3.3 x %Mo + 16 x %N indicates the relative pitting resistance.

Mechanical Properties Comparison

Yield Strength

  • Duplex 2205: Minimum 450 MPa (65 ksi) – approximately double that of 304/316
  • Super Duplex 2507: Minimum 550 MPa (80 ksi) – even higher strength

Tensile Strength

  • Duplex 2205: Minimum 620 MPa (90 ksi)
  • Super Duplex 2507: Minimum 795 MPa (116 ksi)

Elongation

  • Duplex 2205: Minimum 25% in 50 mm
  • Super Duplex 2507: Minimum 15% in 50 mm

The higher strength of both families allows thinner sections, reducing weight – a significant advantage for offshore topside equipment.

Corrosion Resistance Comparison

Pitting and Crevice Corrosion

  • Duplex 2205: Critical pitting temperature (CPT) in 6% FeCl3: approximately 25-30C. Suitable for moderate chloride environments.
  • Super Duplex 2507: CPT in 6% FeCl3: approximately 35-50C. Suitable for severe chloride environments including hot seawater.

Stress Corrosion Cracking (SCC)

Both families offer excellent resistance to chloride SCC compared to standard austenitic grades. The ferrite phase provides the SCC resistance. Both are suitable for applications where 304/316 would fail by SCC.

Sour Service (H2S)

  • Duplex 2205: Suitable for moderate sour service per NACE MR0175/ISO 15156. Limited by pH, H2S partial pressure, and chloride concentration.
  • Super Duplex 2507: Excellent sour service resistance. Permitted for more aggressive conditions including higher H2S partial pressures and lower pH values.

Seawater Service

  • Duplex 2205: Suitable for flowing seawater at temperatures up to approximately 25-30C. Risk of crevice corrosion at stagnation points or under deposits at higher temperatures.
  • Super Duplex 2507: Suitable for static and flowing seawater up to approximately 40-50C. Preferred for hot seawater cooling applications.

Application Selection Guidelines

Duplex 2205 – The Workhorse

Selected for applications with moderate corrosion requirements:

  • Oil and gas process piping (moderate H2S, moderate chlorides)
  • Chemical tankers and marine piping
  • Heat exchangers in fresh or cool seawater
  • Pulp and paper digester components
  • Pressure vessels for moderate pressure/temperature
  • Structural components in offshore splash zones

Super Duplex 2507 – The Premium Solution

Selected for severe corrosion environments:

  • Subsea piping and umbilicals (deep water, high H2S)
  • Seawater cooling systems (high temperature, stagnant conditions)
  • Chemical processing with hot concentrated chlorides
  • Desalination plant components (MSF/RO high-pressure sections)

Cost Analysis

Material Cost

Super duplex typically costs 30-50% more than duplex due to higher chromium, nickel, and molybdenum content. The nickel surcharge is particularly significant as nickel prices fluctuate.

Total Installed Cost

However, the higher strength of super duplex allows thinner walls, which partially offsets the material cost premium. For piping, the weight savings can be 20-30% compared to duplex, reducing installation costs.

Life-Cycle Cost

In environments where duplex would suffer corrosion, super duplex provides longer service life with lower maintenance costs. The selection must balance initial investment against expected replacement cost and production downtime.

Welding Considerations

Duplex 2205

  • Well-established welding procedures with standard GTAW/GMAW/SAW
  • Filler metals: ER2209 (overalloyed to maintain phase balance)
  • Heat input control: 0.5-2.5 kJ/mm typical
  • Interpass temperature: Maximum 150C

Super Duplex 2507

  • More sensitive to heat input and phase balance
  • Filler metals: ER2594 (highly overalloyed with nitrogen addition)
  • Heat input control: 0.2-1.5 kJ/mm (narrower window)
  • Interpass temperature: Maximum 100-150C
  • Requires stricter control of heat input to avoid excessive ferrite or intermetallic phase formation

Fabrication and Handling

  • Both families require separation from carbon steel during fabrication
  • Do not use carbon steel wire brushes, grinding wheels, or lifting magnets
  • Store separately from carbon steel and use dedicated tooling
  • Protect from excessive heat during cutting and welding
  • Solution annealing may be required after cold forming or welding if phase balance is compromised
