What Is Fitness-for-Service (FFS) Assessment?

Fitness-for-Service (FFS) is a structured engineering methodology for evaluating in-service equipment and pipelines that have developed defects, damage, or degradation. FFS provides a technical basis for determining whether the equipment can continue to operate safely, requires repair, or must be taken out of service.

FFS assessments are governed primarily by API 579-1/ASME FFS-1, the industry-standard practice used across oil and gas, petrochemical, and pipeline industries.

When Is an FFS Assessment Required?

  • Discovery of metal loss during inline inspection (ILI) or direct assessment
  • Dent or buckle detected by inline inspection or visual examination
  • Crack indication from NDE or in-service monitoring
  • Change in operating conditions (higher pressure, different fluid)
  • After an incident (overpressure, third-party damage)
  • Approaching the end of original design life

Types of Damage and Assessment Methods

1. Metal Loss (Corrosion/Erosion)

Level 1 Assessment (Simplified)

  1. Measure minimum remaining wall thickness (t_min)
  2. Calculate required minimum thickness: t_req = P × D / (2 × S × E × F)
  3. If t_min ≥ t_req + corrosion allowance, fit for service
  4. If t_min < t_req, calculate remaining life

Level 2 Assessment (Detailed)

  • Accounts for actual defect profile (length, depth, width)
  • Uses B31G modified method or RSTRENG method

Level 3 Assessment (Advanced)

  • Uses finite element analysis (FEA)
  • For complex defect geometries and interacting defects

2. Crack Assessment (API 579 Part 9)

  • Stress intensity factor (K): Compared to material fracture toughness
  • Critical crack size: Maximum crack without unstable propagation
  • Fatigue crack growth: Calculated for cyclic loading
  • Acceptance: K_I ≤ K_IC / safety factor (1.5–2.0)

3. Dent Assessment (API 579 Part 5)

  • Plain dent: ≤ 6% of pipe OD (without further analysis)
  • Dent with metal loss: ≤ 2% of pipe OD (or detailed assessment)
  • Dent with crack: Not acceptable — repair required
  • Dent at weld: Higher risk, detailed assessment required

4. Blister Assessment (API 579 Part 7)

  • Size, location, remaining ligament thickness
  • Internal pressure and stress state
  • Growth monitoring interval

Remaining Life Calculation

T_remaining = (t_actual – t_required) / CR_future

Reassessment interval is typically T_remaining / 2 (maximum 10–15 years).

MAWP Recalculation

MAWP_recalculated = 2 × t_actual × S × E × F / D

If MAWP falls below operating pressure: depressurize, repair, or replace.

Repair Decision Framework

t_min < t_required but > 20% wall Recalculate MAWP. Plan repair.

Repair Methods

  • Type A sleeve: Full-encirclement, welded. Restores full pressure capacity.
  • Type B sleeve: Non-welded, mechanical. Reinforcement only.
  • Composite wrap: Fiber-reinforced polymer. Growing acceptance.
  • Hot tap and line stop: Section replacement without shutdown.
  • Weld deposition: For localized metal loss.
